when i said drill holes, i kinda meant 10mm ones. 

 

haha, they did the job. I've dropped the fuel sender metal thing  :(

But now the fuel pump housing won't go all the way to the bottom of the tank?

Remove that black zipty that blocks the system from full compression.

And use some soapy stuff to lube the blue o-ring for easier popping.

Thanks smiley, I don't know what black zipty is, I realised that it's normal for it to compress so wasn't so afraid of breaking it. My hands are very sore and bleeding but it's in. I hate circlips with a passion. What's wrong with nuts and bolts.

It started first time! Hasn't started first time since I got back from cadwell! The fuel pump regulator is making a hissy sound and the pump makes a high pitch humming sound. Although I haven't put it back together yet so it may be quieter when I do that. Hopefully that sorts it :)

Thanks for everyone's help. Saved me a small fortune, especially Vocky's £50 pump. Well, I haven't driven it yet so touch wood!

I'm a bit worried about cutting aluminium without a vice. Do you think a plastic cover will suffice?

I'm worried that if I put plastic or aluminium over it the big black plastic thing with speakers and roof shelf won't fit too well. So I'm going to refit the inspection plate with the cut out and seal the cut line with adhesive silicone. May not be the prettiest but I'm not bothered about things you never see as long as it does the job.

it does need to be quite thin to fit underneath the speaker / shelf trim

all way neater than mine, but like you say gaffer out of sight out of mind!

 

i dropped a rivet in the gap between the tank, no way was i trying to fish that out..... only just after 2 years worked its way free :)
